My OH had a Sony xperia mini and he was lending it someone but he can't remember the unlock pattern. It's asking about a secret question but he doesn't know what that is.

What can he do to reset the whole lot?

Yeah, if he doesnt know how to answer it then there may be a way to do it from his google account, if its connected.

He could boot it in flashing mode and just wipe it to the latest software "from factory" but the phone would be wiped(not the SD though).

Only if it's been rooted and a custom boot applied

Nope. Any xperia phone can boot into the SE Recovery mode no matter whats on it. Its the full flashing mode that needs a bootloader unlock.
