Ok this was happening to me a while back with an iTouch 2G but it went away when I upgraded to an iTouch 4G, now it's back.....

Plug the iTouch 4G (iOS 4.2.1) into the laptop, iTunes (10.1.2.17) recognises it no problem. Refresh the list of podcasts, download new episodes, check for app updates, the usual housekeeping, all works no problem.

I click the 'Sync' button and it starts, then it goes to the Backup step and the progress bar rips across the screen but comes to a halt at about 95% and then stops and that's it. If I can catch it on time I can press the little 'x' button to the right of the progress bar and this will cancel the backup step and the sync will run to completion, including download new podcast episodes and app updates. If I don't catch it on time so it's been sitting there for more than about 20 seconds, the program just locks up and I have to detach the cable and reboot to clear iTunes.
