    So,
have a new upgraded plumb system - an open system.

Running fine with all rads hot and a new dual coil cylinder installed.
One coil direct from boiler and other coil thru rads.

Went into attic and found the expansion pipe leaking into the header tank.

What causes this and how is this fixed.
I got the plumbers to put in a valve on both coils to "balance" them but how exactly is this done,

    thx folks.

Not sure why you want a 2nd coil running through rads ? It will probably have cooler water running through it than the coil coming straight from the boiler.
But, the overflow may be caused by the waterpump speed set too high.

    thx Jim,

but the speed of the pump is set to 1 -the lowest setting.

I have noticed that when I turn either coils balancing valves, the hot water goes up the pipe to the expansion tank ?? - will this happen until the system balances itself (10/15mins) ??

can some one explain balancing a system ?? what exactly does it mean

If you close off the coils, the water may have nowhere else to go other than the expansion tank. I would say: open everything and if something does not heat, then start to close off the ones that are heating best - work that one out
Look at Lex's description of balancing: http://www.boards.ie/vbulletin/showthread.php?t=2055010630
