Ever since I got my Sky+ box before christmas, it has only ever shown a max of 80% free disk space, even when empty. Is this normal?

not normal , try a 'planner rebuild' should do the trick
go Services - press 4 system setup, then 4, 0, 1, then select to get the hidden installers menu, then press 7 Sky+ Planner Rebuild

Cheers for that, will the planner rebuild delete all my recordings? Not too worried if it does, but just want to watch them first!

A Planner Rebuild will not delete your recordings, only a Full System Reset will delete recordings and planner entries.

Just to update - done the planner rebuild and it did the trick without deleting anything.
