1.8 TDCI overboosting

    Hi all,

    Struggling with my 08 Focus 1.8 TDCI again. It has started to overboost and go into limp mode. It seems to happen only on full throttle going up an incline on a motorway in 3rd/4th/5th gear. Other times you can go full throttle and it's fine.

    I did some logging using diagnostics and when it goes into limp mode the MAP sensor is reading 3 bar (which is the max reading the sensor is rated for). 1 bar is atmospheric pressure so turbo is running 2 bar :eek:

    Other times you can go full throttle and MAP sensor reads 2.5 bar (1 bar atmospheric) which means turbo is making 1.5 bar as it should.

    So far I:
    - replaced electronic actuator
    - replaced MAP sensor
    - cleaned turbo vanes (even though the actuator rod moved easily enough)
    - tried unplugging MAF sensor, same problem
    - tried unplugging charge pipe temperature sensor, same problem
    - blanked EGR valve

    Is it possible for a split in the pipe to cause this? Normally a split pipe would cause black smoke and underboost :(

    When it maxes out the MAP sensor I can definitely hear the turbo spinning dangerously fast so for some reason the ECU is requesting too much boost on heavy load.

    Can the PCV system cause it? Blocked intake manifold?

    Something is wrong with the vnt mechanism on the turbo

    Yeah that's the thing, new actuator on it with the same symptoms. The vanes are fine and the car is perfect in normal driving. It will only go into limp mode if I am on full throttle accelerating heavily.

    That is the exact scenario where problems will show themselves, electronic vnt control?

    Yes, it's an electronic actuator. Replacement one has the same symptoms :(

    Checked all the pipe work for boost leaks, nothing found. I guess the turbo is fubar :)
