I'd be suspecting you have a fuel cap sensor fault....Also If you dpf is blocking then it will regenerate the dpf constantly which can also cause the sump to fill with diesel.
The only way forward is to get a diagnostic scan carried out and post up the fault codes here..:)

Hi Row, where is this specifically located?

The fuel cap sensor is in the fuel filler neck...to access the sensor you need to remove the plastic wheel arch mud shield and follow the cable to the sensor.
If you know someone with desent diagnostic gear they should be able to read if the sensor is working or not when the fuel cap is removed..Also check thet the magnets are present in the fuel cap.

If the dpf was mapped out then i'd be wondering if it was done correctly..?

You could also have a faulty injector(s) leaking excessive fuel which is making its way down into the sump.

Cheers Row, not sure what is going on. The engine warning light came on for a few days, then went off, then came back on so took off the EGR to clean (not gummy), cleaned the MAF, drained off a 2/3 litre of oil as oil level was too high. Went for a long drive (80 km) but no effect on warning light. Switched car on next day and the warning light did not come on!
Want to eliminate items so will watch the oil level over the coming days. It could well be a fueling problem.

Injectors won't let diesel down to the sump unless they're under the rocker cover which I'm sure isn't the case with a 1.6HDI.

Could be a leak from the shaft end of the fuel injection pump depending on the type of pump you have fitted to the vehicle. In this case, it may need a shaft seal, or a shaft seal and a shaft for the pump.

this sounds like the most logical thing to me ,have you ever heard of them double injecting diesel when its trying to regenerate? i think its B.S

The Hp Pumps on the 1.6 hdis are Timing belt driven and have not direct contact with the engine oil circuit.

During the regeneration process the Injectors do carry out a Post Injection just before the exhaust valves open to bring up the exhaust temp and inturn burn off the soot in the dpf.

When the dpfs get saturated and the distance between regenerations shorten these tend to go into a default regeneration process...Also a failed fuel cap sensor tends to cause this problem as the ecu sees a failed sensor and inturn defaults regeneration.

As for the injectors passing diesel down into the sump does sound impossible
but it only seems to happen when these go into this default regeration mode.
Injecting in extra fuel which inturn makes it way into the sump.

Some of the 1.9 cdti Opel diesels fitted with dpfs have similiar problems filling the sumps up with diesel when they get blocked...:(
