I'm trying to get this working and it does work with a small 8GB flash drive but no success with a WD 640GB drive. Is there a size limit to consider or any other thoughts appreciated.

What file system is the HD? May need to format it as FAT32 if it's NTFS. I have a 500gb drive connected

Probably needs to be FAT32, most of these devices still don't support even quite well established filesystems like NTFS or ext3 etc.
Also be aware that USB flash drives need a lot less current to operate compared to traditional and often larger capacity mechanical drives.
Check the device to see how many amps it needs, this router can support devices up to 1amp. Your device may need 1.2 or 1.7 or something. They should all be about 5 volts which is basically USB standard. But there might be slight variance here too which can affect some devices.

I had a similar issue with a Saorview box in the past that hadn't quite enough to run a 500GB drive on the USB port. It would spin up but then start clicking as if it were suffering a mechanical failure but the drive was fine in pcs etc.

Some larger mechanical external USB drives come with their own mains power supply so that they are less fussy in this way.

I should add that I have a 500GB USB powered drive and it seems to work. My issue is trying to figure out what file formats and folder structures are supported on this over dnla to my Samsung SmartTV. Documentation on the ftp and dnla functions for this router are pretty poor.

I use mine with a 1TB USB powered Toshiba drive and it works fine.

Just make sure it's in the right format go into the log in and enable FTP, DLNA and UPNP.

Yes it's NTFS so that explains it. Can't re-format as I need to keep the contents!
