Cassette/freehub question

    I replaced the chain on my Allez last week. The cassette (Shimano 105 12-27) had a lot of mileage on it but the teeth looked like they still had some life in them. I left it on with the new chain. Going for a spin, it seemed to be slipping on some of the rear cogs so I replaced the cassette last night with a spare I had following a recent bike build (Ultegra 11-25, maybe 1,500 km on it).

    When I installed the new(ish) cassette, I was expecting the loud series of clicks you usually get as it engages but the noise never came. I was using a big enough adjustable wrench so I put it under a fair amount of pressure waiting for the expected clicking. After this, on inspection, there is a very small amount of play in the cassette. There also seemed to be some grease pushed out of the other side (non-drive side) of the hub (Tiagra 10 speed). The hub had developed some play a while ago and had been stripped and re-greased. At the time I thought it was done for and would have to be replaced but the shop said salvation was possible.

    I rode it up and down the road and it seemed OK but I didn't really test it seriously. I will go for a proper spin tonight.

    Pending that, two questions:

    1. Should I be worried that the cassette didn't seem to engage in the normal way (I seem to remember something about a spacer being required on some freehubs when installing a cassette with an 11t sprocket - I installed the assembly exactly as it was on my 2009 fulcrum zeroes)?
    2. Is it possible to mess up a freehub by overtightening a cassette - the appearance of grease and what felt like some silent 'slipping' when really putting the squeeze on is niggling at me?

    The Shimano 105 10 speed cassette comes with a spacer (ca, 1 mm) to be fitted first on freehub, other Shimano units may also have spacers in different locations (my 8 speed used to have a spacer to be installed between 2nd & 3rd sprockets). It sounds that you may be missing one.

    I don't think that one can damage the freehub by overtightening the locknut on the cassette, it takes quite an amount of force to damage the threads.

    The general rule regarding changing cassettes and chains is that if the chain is replaced before it has streached; 0.7% for Aluminium, 1% for steel sprockets, the cassette sprockets should be ok and work perfectly with a new chain.
