I've used Xilisoft video converter to do this or when I want to convert .mkv files to avi to play through my Xbox.

Hi. I do this all the time and I use AVIAddXSubs. It's free and available from

    http://www.calcitapp.com/AVIAddXSubs.php

    Very straightforward.
To incorporate XSUB subtitles (default use of the program) just place the avi and its associated (same name) srt (or idx/sub) in the same directory and Drag&Drop the avi on AVIAddXSubs icon or shortcut in your desktop. In 2-3 minutes a new file with divx extension will be created and be ready to play in your hardware DivX/XVid player. For example from the files:

    anyvideo.avi
    anyvideo.srt

    you get

anyvideo.divx, to play in your hardware DivX player.

Do you want to soft-sub (embed a text file into the container) or hard-sub (re-encode the video and burn the subtitles onto each frame)?

Softsubbing is preferable but some hardware doesnt support embedded subs.

If you're using a media player or a tv that can play off a USB then just make sure that the .avi & .srt have the exact same name.
If you want to make a DVD with subtitles use ConvertxtoDVD.

No, so it will have to be re-encoded and burnt into the frame.

DVD Flick will allow you to add a srt to an avi then convert the avi to dvd Video_Ts file

Did it but it comes out with a huge filesize. How do I define the required filesize before I begin processing? EG I want it to be 2.4gb.

Under virtualdubmods options you need to choose "Direct Stream Copy" rather than full processing mode, shouldn't be too big after doing that from memory
